This installation manual shows an example of an installation on a Toyota Tacoma; however, the installation may vary for your vehicle, so it may be necessary to consult the Toyota service manual for specific instructions for your year model.

Tools Needed: 10mm nut driver or socket, #1 Phillips screwdriver, and Trim Removal Tools (Optional) Be advised: These instructions may not include specifics for all vehicle configurations.
1. Set Parking brake and adjust steering wheel to various settings to facilitate removing the Instrument panel.
2. Partially remove the driver’s side kick panel.
a. Using your hands, gently pull straight back on the kick panel. There are 2 release clips; one is shown below. The other clip is directly below the one shown.

3. Remove the coin tray.
a. There are 4 clips that hold the tray in place. Gently pull straight out from the dash to remove the tray
4. Remove the driver’s side, lower instrument panel.
a. Using a 10mm socket, remove the two bolts shown in the following photos.
b. It’s not necessary, but it makes room to pull the door seal out and away from the instrument panel. This allows room to get your fingers or trim removal tool behind the panels.
c. Starting on the lower left-hand side, gently separate the lower instrument panel by pulling straight out from the dash.
i. When it’s completely separated, lower it to the floorboard.
d. Remove the Instrument Panel bezel.
i. Using a #1 Phillips screwdriver, remove the screws shown in the photo below. Note: make sure that good contact between the screwdriver and screw is made to ensure that the head is not stripped.
ii. It is a good idea to place some thick card-stock or paper around the top of the steering column to prevent scratching.
iii. Starting on the left-hand side, gently separate the upper Instrument Panel Bezel.
1. Rotate it up and to the left and let it hang.
e. Remove the Instrument Panel Cluster
i. Using a 10mm socket, remove the (4) retaining screws.
ii. Disconnect the IPC connector from the cluster.
Note: To prevent breaking the connectors, DO NOT rock the connector back and forth. Squeeze the release and pull straight up.
1. Using your index finger, you will be able to feel the locking tab on the back of the connector. Press-in on the tab and remove the connector
f. Using the supplied cable, connect the small black connector (C3) to the VSS inline module.

5. Connect (C2) of the supplied cable to (P2) on the green interface board.
6. Connect the vehicle’s IPC connector to (P1) of the green interface circuit board.
7. Carefully stow away the inline module and the green interface board.
a. Both pieces can be tied to a brace, cable or support, using tie wraps.

b. Connect the other end, marked (C1), of the supplied cable to the Instrument Panel Cluster.
8. Reverse the process of this document to properly re-install the Instrument Panel components.

The optimum time to determine the engine oil level is all about 5 minutes following a fully warmed engine is turn off. Don’t check oil level before beginning the engine after it’s sitting overnight. Checking Chrysler engine oil level once the engine is cold provides you with an incorrect reading through.

Checking the oil as the Chrysler vehicle is on level ground, will enhance the precision from the oil level blood pressure measurements. Keep up with the oil level between your MIN and MAX markings about the dipstick. Adding one quart of oil once the reading through reaches the MIN mark can lead to a MAX reading through on these engines. Overfilling the crankcase as shown by an oil level over the “MAX” mark about the engine oil dipstick may cause oil oygenation, be responsible for lack of oil pressure and a rise in oil temperature. This may damage your engine.

Change Engine Oil. Road conditions as well as your type of driving affects the interval where your oil ought to be transformed. Check the list below to determine if any affect you. • Day and evening temps are below 32°F (0°C). • Stop and go driving. • Extensive engine idling. • Driving in dusty conditions. • Short outings of under 10 miles (16 km). • A lot more than 50% of the driving reaches sustained high speeds throughout warm weather, above 90°F (32°C). • Trailer towing. • Taxi, Police, or delivery service (commercial service). • Off-road or desert operation.

b. Attach the supplied MAF sensor adaptor to the stock MAF sensor using the supplied M6 bolts. Be sure to utilize the factory gasket between the sensor and adaptor. Leave the bolt denoted by the arrow out until the next step. An extra mounting bracket will be affixed at this location.
c. Loosely assemble the Mercury Cougar intake system components as shown. All of the bolts and hose clamps will be tightened after the intake system is installed in the vehicle to ensure proper fitment.
1. 2.50” (#40) Hose Clamp
2. 2.50” to 3.00” Hose Adapter
3. 3.00” (#48) Hose clamp
4. AEM Inlet Pipe
5. 3.00” (#48) Hose Clamp
6. 3.00” to 3.25” Hose Adapter
7. 3.50” (#56) Hose Clamp
8. Factory MAF Sensor
9. AEM MAF Sensor Adaptor
* The assembly peice labeled as part 9 shown above in the labeled diagram image has been replaced with a single component. The new componet looks like the piece labeled “AEM MAF Sensor Adaptor”.
10. AEM MAF Sensor Bracket
11. IAT Sensor Grommet
Approximately position the components in relation to each other as shown in the figure. The MAF sensor connector should be at the front, while two nipples on inlet pipe ‘4’ should face towards the rear. Final positioning may be adjusted once installed in the vehicle.

d. Place the Mercury Cougar intake assembly in the engine bay. The 2.50” coupler and hose clamp should be affixed to the throttle body. The bracket on the MAF sensor will line up with the rear-most rubber mount where the air box mounting bracket used to be attached. Use one of the stock bolts to attach the bracket to this mount.
e. Using the supplied sections of hose, connect the breather hoses to Mercury Cougar inlet pipe. Use the supplied hose clamps on the ends that attach to the AEM inlet pipe. The barbs on the stock plastic nipples will keep the hose from sliding off on the other end.
f. Insert the IAT sensor in the IAT grommet at the back of the Mercury Cougar inlet pipe ‘9.’ Insert the sensor up to the barbs. Attempting to force the barbs past the grommet will cause the grommet to fall out of the pipe.
g. Install the Mercury Cougar air filter onto the end of the assembly. Position the inlet pipe for best fitment. Plug in the MAF sensor connector. Be sure that the pipe or any other components do not contact any part of the vehicle. Tighten the hose clamps and bracket bolt.

Inspect the engine for potential hazards. Before starting the engine, ensure that no one is on, underneath, or close to the engine car. All protective guards and all protective covers must be installed if the engine must be started in order to perform service procedures. To help prevent an accident that is caused by parts in rotation, work around the parts carefully.

Do not bypass the automatic shutoff circuits. Do not disable the automatic shutoff circuits. The circuits are provided in order to help prevent personal injury. The circuits are also provided in order to help prevent engine damage. On the initial start-up of a new engine or an engine that has been serviced, prepare to stop the engine if an overs peed condition occurs. This may be accomplished by shutting off the fuel supply to the engine and/or shutting off the air supply to the engine.

If a warning tag is attached to the engine start switch or to the controls, DO NOT start the engine or move the controls. Consult with the person that attached the warning tag before the engine is started. All protective guards and all protective covers must be installed if the engine must be started in order to perform service procedures. To help prevent an accident that is caused by parts in rotation, work around the parts carefully.

Start the engine from the operator’s compartment or from the engine start switch. Always start the engine according to the procedure that is described in the Operation and Maintenance Manual, “Engine Starting” topic in the Operation Section. Knowing the correct procedure will help to prevent major damage to the engine components. Knowing the procedure will also help to prevent personal injury.

To ensure that the jacket water heater (if equipped) and/or the lube oil heater (if equipped) is working properly, check the water temperature anQ the oil temperature during heater operation. Engine exhaust contains products of combustion which can be harmful to your health. Always start the engine and operate the engine in a well ventilated area. If the engine is started in an enclosed area, vent the engine exhaust to the outside.

The electronic engines that are covered by this manual have the following characteristics: direct fuel injection, electronic unit injection that is mechanically actuated, turbocharged, and air-to-air aftercooled (ATAAC). The electronic engine control system provides the following functions: electronic governing, automatic air to fuel ratio control, torque rise shaping, injection timing control, and system diagnostics.

An electronic governor controls the output of the unit injectors in order to maintain the engine rpm that is desired. The functions of the governor include a programmable low idle and a 20 rpm to 200 rpm governor overrun. Very high injection pressures are produced by electronically controlled, mechanically actuated unit injectors. The injectors combine the pumping and the electronic fuel metering (duration and timing) during injection. The unit injectors accurately control smoke limiting, white smoke, and engine acceleration rates.

If the four-wheel steering (4WS) control unit senses a failure in the system, the control unit switches to a fail-safe mode. In this mode, the control unit stores a trouble code or codes and illuminates the 4WS indicator light to inform the driver that a problem exists in the system. When this mode is entered, the 4WS control unit shuts off voltage to the rear steering unit and the rear wheels remain in the straight-ahead position.

When the 4WS control unit enters the fail-safe mode, a quick return of the rear wheels to the straight-ahead position would adversely affect steering under certain steering wheel and rear wheel positions. To prevent this action, the 4WS control unit energizes the damper relay when it enters the fail-safe mode. The rear steering actuator motor is spun by the steering shaft move-ment as this shaft is moved to the centered position by centering spring force. This action causes the motor armature to act as a voltage generator. The voltage generated by the armature is fed back through the damper relay to the motor armature. Under this condition, the motor rotation is slowed and the return spring slowly moves the rear steering shaft to the straight-ahead position. Without the action of the damper relay, the return spring would move the rear steering shaft quickly to the straight-ahead position.

The 4WS control unit actually contains two processing units that are referred to as the main and sub processing units. Each processing unit can store a maximum of ten trouble codes. If the trouble code diagnosis is performed with the engine running, the code display indicates whether the codes are stored in the main or sub processor.
